Varnish cleared without a charge-out

A 2 500 litre turbine lube system had sat in the alarm band for varnish potential for three consecutive quarters, with two slow starts attributed to control valve stiction.

Deposit-control fluid was dosed live at 4 % with a 25 L/min kidney loop running throughout. Filter elements were changed twice during the clean-up as deposit came back into solution.

Servo valve sticking eliminated

Repeat sticking on directional control valves had been treated as a valve quality problem and answered with replacements. Oil analysis showed 640 ppm water and a soft deposit load.

Vacuum dehydration brought water inside limits, and correctly sized desiccant breathers stopped humid air re-wetting the reservoir on every thermal cycle.

A fixed 12-month oil change schedule across a compressor fleet was replaced with condition-based change-out after a full baseline showed most charges were being discarded with over half their oxidative life remaining.

Quarterly sampling with defined caution and alarm limits now triggers change-out. Two units have been changed on data in four years; the rest remain in service.

Cleanliness brought inside OEM limits

Crane and winch hydraulics were running four ISO codes above the manufacturer's limit, with pump replacements running well ahead of expected life.

Offline filtration on a scheduled rotation, sealed transfer containers and a corrected top-up procedure brought cleanliness inside limits and held it there between port calls.

A kiln drive gearbox was consuming filter elements at a rate that made filtration the single largest lubrication cost on the line, while wear metals continued to climb.

The programme addressed ingress first, seal condition, breather specification and housekeeping around the fill point, before any change to filtration or fluid.

Standby generator sets spend almost all their life idle, and a cold reservoir condenses water out of humid air every night, degradation that a run-hours-based schedule never sees.

Calendar-based sampling regardless of run hours, plus desiccant breathers and water activity monitoring, replaced a maintenance routine built entirely around operating time.
